Load overhang — product extending past the pallet deck — is one of the largest single causes of transit damage, because a corrugated carton carries the great majority of its compression strength in its vertical corners. An unsupported corner is a collapsing corner.

Published testing has repeatedly shown that even modest overhang produces disproportionate losses in stack strength. The fix is a deck sized to the load, not a stronger carton.

Where a carton's strength actually lives

If you press down on the middle of a closed corrugated box, it gives easily. Press down on a corner and it resists hard. That is not intuition, it is geometry: the corner is where two panels meet at 90 degrees, and that fold acts as a column.

Estimates vary by board grade and box design, but the general finding across packaging engineering literature is consistent — the corners carry most of the vertical load, the panel edges carry a good part of the rest, and the panel faces carry very little.

So when a carton's corner hangs over the pallet edge with nothing underneath it, the column has no footing. Load transfers into the panel, the panel bulges, and the box below it in the stack takes the consequences.

Why the damage shows up where it does

The signature of an overhang problem is bottom-layer crush on the outside row, concentrated at the corners of the pallet. The middle of the load looks fine. That pattern is diagnostic — if you are seeing it, stop investigating the carrier and measure the deck.

It gets worse with time and with height. A load that survives a short trip may fail in a warehouse rack after three weeks, because wood creeps, cartons relax, and the unsupported corner keeps working.

It also gets worse with humidity. Corrugated loses a substantial share of its compression strength as it takes on moisture, and an Ohio summer trailer is a humid place.

The opposite problem is real too

Underhang — a deck much larger than the load — is not free either. You are paying for wood you do not use, carrying weight you do not need, and wasting trailer cube on every shipment.

There is a second failure mode: an oversized deck invites the next pallet in the rack to be pushed against it, and the exposed deck edge takes the fork strike that would otherwise have missed.

The target is simple. The load footprint and the deck footprint should match, within an inch.

Fixing it without buying new pallets

  • Re-pattern the load. Often the same cartons in a different tie-and-stack arrangement fit the existing deck. This costs nothing but an afternoon.
  • Change the carton. If you control the box, a small dimensional change can bring a whole layer inside the deck.
  • Add corner boards. Vertical angle boards at the load corners transfer strap tension away from the cartons and let you wrap tighter without crushing. They do not fix overhang, but they buy back some of what it costs.
  • Change the footprint. If none of the above works, the pallet is genuinely the wrong size. Look at the standard size chart before assuming you need a custom build — the answer is often another standard size you were not considering.

How much overhang is acceptable?

As little as possible. Any overhang removes support from a carton corner, and the strength loss is disproportionate to the distance. Aim for the load and the deck to match within about an inch.

Does underhang cause problems too?

Yes, though different ones. You pay for wood and weight you do not use, waste trailer cube, and expose deck edge that catches fork strikes.

A vertical angle board placed at the corners of a wrapped load to transfer strap tension away from the cartons.
Cube
The volume a load occupies, as distinct from its weight. A trailer can cube out before it weighs out, or vice versa.
Grade A
A used pallet with original unrepaired stringers, seven or more top deck boards and no significant damage. Also called #1.
Overhang
Load extending past the deck edge. Reduces carton compression strength at the corners and causes crush damage.
